Iterative Development of Conformal Cooling and Simulation Technologies Achieves

The die-casting industry is rapidly evolving toward larger, thinner-walled, and more complex parts. As casting structures become increasingly complex, the traditional experience-based mold design model can no longer meet the requirements of stable large-volume production. CAE mold flow simulation, 3D-printed conformal cooling inserts, and new surface strengthening processes are becoming mainstream configurations in die-casting mold design and manufacturing, driving simultaneous improvements in casting yield and mold service life.

In the early stage of mold development, mold flow simulation technology can fully simulate the filling flow of molten metal, air entrapment, temperature field distribution, and solidification shrinkage process. It can predict potential defects such as porosity, shrinkage cavities, hot cracks, and cold shuts in advance, and complete multiple rounds of iterative optimization for gate locations, vent layouts, and cooling channel schemes. This solves a large number of problems at the drawing stage, effectively reducing subsequent trial runs, lowering mold modification costs, and shortening the overall mold delivery cycle. For large integrated components, where the filling path is long and the temperature gradient is large, the value of simulation analysis is even more prominent, effectively avoiding the risk of mass defects during production.

Thermal balance control directly determines the service life of die-casting molds and the quality of castings. Traditional straight-hole cooling channels are difficult to fit complex curved cavities, and local hot spots are highly likely to occur, causing local overheating of the mold and frequently leading to failure problems such as thermal cracking and sticking. Conformal cooling technology, with the help of additive manufacturing processes, allows cooling channels to be flexibly arranged along the product contour, reducing the temperature difference on the mold cavity surface, quickly removing local heat, and inhibiting the formation of thermal fatigue cracks. This not only improves the solidification quality of castings and reduces deformation defects, but also significantly delays mold damage and extends service life.

At the same time, collaborative upgrades in the selection of high-end hot-work die steels, nitriding, PVD coatings, and other surface strengthening processes further enhance the mold cavity surface's resistance to molten aluminum erosion, wear resistance, and anti-sticking ability. With the combined application of multiple technologies, the comprehensive performance of die-casting molds has been significantly improved, better meeting the large-volume production needs of new energy vehicle structural parts, energy storage housings, precision transmission components, and other fields, and driving die-casting manufacturing to continuously upgrade toward high efficiency, precision, and long service life.
